Should you replace your old transformer? The deciding signs

"It still runs" is not a strategy. An old transformer can work for years, then fail at the worst moment. Here are the signals that really tip the balance, and why the right decision is made out of emergency.

Age alone decides nothing

The design life of a distribution transformer is often between 30 and 40 years. But that is an average, not an expiry date: a lightly loaded, well-ventilated, monitored unit can last longer; an overloaded, poorly cooled or neglected one ages faster. Age is therefore a risk factor, not a verdict. It is the concrete signs below that make the decision.

The signals that really weigh

  • Recurring faults: trips, repeated repairs, incidents growing more frequent. Each failure costs in stopped production, and the pace accelerates near end of life.
  • High losses: a unit designed before the Tier 2 requirements dissipates more energy, continuously, for decades. Over time those losses are paid on the electricity bill, often far more than the price of an efficient new unit.
  • Degraded oil: on an oil unit, oil and dissolved-gas analysis (DGA) reveals the internal condition without opening the unit. Acidity, moisture, characteristic gases: all markers of insulation ageing.
  • Abnormal noise: a hum that rises or crackles can betray loosening or a developing fault. See a transformer getting louder.
  • Overheating: heating and trips, especially in summer, often signal a unit at the end of its margin. See summer overheating.
  • Spares hard to find: when the model is obsolete and spares grow scarce, the smallest failure becomes a long outage. Obsolescence is a reason to replace in its own right.
  • A load that has grown: if your needs have increased (extension, vehicle charging, new processes), the unit may have become undersized, regardless of its age.
The PCB / askarel case. Older transformers (typically pre-late-1980s) can contain PCBs. Their holding and removal are governed by regulation. If you have any doubt about an old unit, have it checked: it is often a reason to replace in itself, beyond performance alone.

Repair or replace: the real calculation

Repairing an old transformer can look cheaper in the moment. But the right calculation includes three hidden costs: the cost of outages (stopped production, data, reputation), the cost of losses paid every year, and the cost of risk (an old unit that fails sets its own timetable). Against these three, a new, correctly sized, low-loss unit often pays back faster than expected, on total cost of ownership.

Decide now, not in an emergency

The worst way to replace a transformer is in a panic, unit already down, under the pressure of a shutdown. A transformer is built and delivered in 15 to 18 weeks: deciding ahead, on the basis of a diagnosis (losses, oil, history), turns an endured emergency into a controlled project, with the right sizing and the right budget.

At what age should a transformer be replaced?
